The E60 M5 Nobody Else Wanted to Get to the Bottom Of
This one arrived after a few other garages had already had a look and passed. An E60 M5, the S85 V10, 2005, just over 105,000 miles, already through a full engine rebuild. Not a neglected car — a car nobody had actually got to the bottom of yet.
The Complaint
Under load, at speed, the EML would come on and the power would just go — like hitting a brick wall. Around town it was the opposite problem: jumpy off the line, kangarooing, and gear changes that had gone from an SMG snap to something slow and hesitant. He'd been to a few places already. None of it had been sorted. He found us through a referral.
The Vanos
We started with the Vanos system, testing each solenoid individually through ISTA rather than guessing. Two were failing. Genuine BMW replacements were ordered — not cheap, £400 each. They're not tyres, but the correct fix is the correct fix. While we were checking the wiring, we also found the accumulator sitting unplugged. No idea how long it had been like that.
The Gearbox
The pump motor and the adaptation procedure are gearbox matters, not Vanos ones — a separate thread entirely. We swapped the pump motor first. That sorted the long, lazy pressure builds outright.
We ran the gearbox adaptation and it failed. That's the moment this job got interesting, because it meant there was more to it.
We pulled the clutch data through ISTA and built pressure through the SMG hydraulics to watch it. It wasn't holding — ten bar dropping away fast, then easing off. Classic signature of an internal leak in the slave cylinder. A borescope look around the banjo fitting didn't confirm that on its own — you can't see an internal leak with a scope — but it did find residue on the outside, an external weep, which lined up with what the pressure test was already telling us.
That leak explained both the jumpiness and the failed adaptation. SMG runs on precise hydraulic pressure. Lose control of it anywhere and the box can't calibrate itself, no matter what else is right.
Getting to It
On this generation of SMG the slave cylinder's retaining nuts sit inside the bellhousing — most get flipped so the studs face out and it's serviceable in the car. This one hadn't been. The only way in was to pull the gearbox.
With it out, the picture cleared up fast. The clutch itself was brand new, in good shape — somebody had already replaced it. Worth sitting with that for a second: a shop working off symptoms alone would very reasonably have reached for a clutch replacement here. It's the obvious guess, and the most expensive part in the assembly. It would have fixed nothing.
The actual problem was everything holding the clutch actuation together. The slave cylinder pushrod had excess wobble and travel. The pivot pin and release fork were worn. So was the release bearing and its sleeve. On a system that depends on precise movement under serious pressure, that's more than enough slop to throw the whole thing off.
What we Did
Slave cylinder was already coming out, so it made no sense to leave the worn hardware around it to fail next. In it went: a stainless steel pivot pin from Powerflex with a new retaining clip, new release fork, release bearing, release bearing sleeve, and the slave cylinder itself. Plus the two Vanos solenoids, the accumulator reconnected, and the new pump motor.
No clutch. Didn't need one.
Where it Left Us
No more jumping. Smooth pull-offs. Gear changes noticeably faster than when it arrived, power loss and EML gone completely. It drove the way an E60 M5 is supposed to.
On the drive home, the owner said it felt like a different car to the one he dropped off. That's the whole job in one sentence — not a quick fix on top of someone else's guesswork, but the actual faults found, proven, and put right.
